1. An Asymmetrical Cross-Section Immediately Reduces Extrusion Efficiency
When many designers draw a cross-section, they are thinking about appearance and function-which is entirely appropriate. However, if they have no understanding at all of the characteristics of the aluminum profile extrusion process, they may inadvertently design a shape that is "difficult to produce."
The most typical problem is a severely asymmetrical cross-section. When an aluminum billet is pushed through a die, the metal flow follows certain laws. If one side of the cross-section is thick and the other thin, or one side has a complex structure while the other is extremely simple, the metal will flow faster toward the path of least resistance and slower into the complex areas. The result is that the extrusion speed cannot be increased, and the die is also prone to premature wear due to uneven stress.
For the same cross-section, a symmetrical version and an asymmetrical version can differ considerably in extrusion efficiency. Lower efficiency means lower output per unit of time, and the cost per piece naturally goes up.

On the same cross-section, some areas have a very thick wall, while others are extremely thin. To ensure the thin-walled sections are fully filled, the extrusion speed has to be slowed down. Meanwhile, at that same reduced speed, the thick-walled sections may develop internal stresses due to uneven cooling. This "dilemma" structure prevents the extrusion line from running at an ideal pace.

3. Overly Tight Tolerances Are Not Always Necessary
The tighter the tolerance specified, the higher the production cost. This is a direct, logical relationship.
Some customers are in the habit of marking every dimension on the drawing to the tightest precision level. But in reality, not every single feature genuinely requires such high precision. The flatness of a decorative surface and the fitting dimension of a mounting slot clearly have different precision requirements. If a uniform, high-precision standard is applied across the board, the subsequent straightening and finishing steps after extrusion will require much more effort, and both the rejection rate and labor hours will increase accordingly.
What we want to say is this: we are not suggesting you relax all standards. Rather, we advise you to distinguish between critical and non-critical areas. Reserve the tight tolerances for the truly important mating surfaces, and appropriately relax them for other areas. This approach ensures the product's performance in use, while avoiding paying for "precision you don't actually need."
4. Could an Existing Mold Be Shared? Asking This One Question Might Save a Bundle
This could be the single most "cost-effective" optimization strategy of all.
When you bring a drawing to an aluminum profile manufacturer, ask them one question: "Do you have a similar cross-section mold?" It might just open up a new possibility.
